When is the error occuring? At the very beginning of hotsync, or at the end,
etc? Sounds more like an application trying to catch sync start/end
notification and not being locked into the DBcache... This is usually what
generates illegal instruction errors, imo.
Try this: Download a program called palm Internals (search the web.) See if
any applications are responding to 'hots' notification (hotsync
started) or 'sync' (hotsync finished) notification, then use a program
called Resco Lock (again, search the web) and use this to lock the
applications responding to these (actually, all of the applications
responding to any notifications should be locked, with a very few
exceptions.)
And if this doesn't fix it, I haven't an idea... :-)

@Bismi, don't you mean "application /code/ is larger than 64KB"?
