First of all: Please use Blender 2.49b at the moment; it's the last stable version. All versions above are more or less for testing only and not intended to be used in a "production" environment. Also there are rumours about that the python interface has changed and that older scripts will not run in blender above 2.50. I cannot verify this at the momemnt but please be careful. Even more because the improvements of blender are not in the modelling area but in animation which is irrelevant for us if we think of card modelling.
OK, assumed you will use 2.49b I suggest you to use the "unfolder"-Plugin written by Matthew Chadwick which is already included in the standard scripts. The next one is the B-paperizer script; here I'm not shure wheter it is included or not! You can download it at http://czestmyr.wz.cz/2_Programming/4_Python/1_B_paperizer/b_paperizer_en.html The last one I really would recommend is a kind of frontend to both "unfolder" and "b-paperizer" and called "Outliner GUI". This script was mainly written by MiZi (a member of the German forum http://www.kartonbau.de); I did the GUI part of this project. The lastest version "outliner-gui-1.2.zip" can be downloaded from the posting at https://www.kartonbau.de/wbb2/thread.php?postid=198416#post198416 Some other very helpful tools can be found at http://www.blender.org/download/python-scripts/modifier-scripts/ but first try to get to grips with blender; some of those scripts are only useful with some background knowledge and otherwise more confusing than helpful (one example: Knife-Tool, which is very good!). Last point at the moment: I don't know whether you are informed or not, there is an open-source book on card modelling with blender out there for a free download.
