Physical inspection of the hot shoe looks fine, the flash works fine
on other *istD bodies. The hardware has lasted fine, but the downtime
of constantly having at least one body in for repairs is frustrating.

If you are having the same problem with multiple bodies, there must be some sort of compatability issue between the flash and camera.
Have you tried a different flash with your cameras?
Also, which flash are you having issues with?
