Make sure it's firmly seated in the flash shoe. Make sure the locking pin is still intact. Make sure the slider siwtch that gives you high speed synch and trailing shutter synch is in the far left position. Try a new set of batteries. If one of your set has begun to fail, it will cause havoc.
That's all I can think of at the moment. My 540 outperformed my Sigma Super by a wide margin with far better exposure accuracy.
