Four comments.
(1) You should really look at the gerber data yourself, both with a gerber
viewer and with a text editor. I would not necessarily trust the judgement
of a fabricator without confirmation. If you are a Protel user, you might
have CAMtastic, but there are also many free viewers out there.
(2) Somewhere I have files for installing DOS EasyPC, or something called
something like that, from AMSCad. The first CAD system I used was CADStar,
a horrible pig, and EasyPC was actually an improvement at something like 2%
of the price. (An improvement in some ways, most notably ease of use;
certainly it was not an improvement in all ways.) Then I went to Tango DOS,
which was a great improvement in all ways over EasyPC, and not really that
much more expensive. At that time, the cost of the software was a
significant issue for me (CADStar was given to me, I still have the whole
set, software and manuals, about $13,000 worth of software at the time.)
(3) I might be able to help with this job, as could other designers, I'd
guess. That's what I do, consult. I'd start out with the gerber data and
would only go into EasyPC if needed. To my memory -- it has been more than
ten years -- configuration for gerber output was a bit arcane in EasyPC and
the problem might be there. If interested, contact me off-list.
(4) There are probably other EasyPC users out there who could help. I'd ask
on sci.electronics.cad. I don't have a newsreader installed any more, so I
googled the newsgroup name and presto, several different web interfaces to
the newsgroup.
