How long have you been letting it rest? I must admit that during the beta
testing of PowerMail 4.2, I (how it turned out some time later) wrongly
accused the application for freezing during indexing one of my two
environments (=databases). However, as it turned out, there were some
mails in the DB that contained uuencoded files in the mail body (they did
not get extracted to attachments since PM does not detect uuencoded data
in the mail body), some messages several MB in size. It was these
messages that increased the estimated indexing time from an (until then)
estimated 15 minutes to roughly two hours (IIRC). But the indexing
succeded nevertheless.

Maybe you can check whether this might be a reason for the "crash" you
are experiencing? I don't know if during indexing a single message at the
initial rebuild, PM is multithreaded. Maybe it is not for consistency
reasons and does not process events during that period, thus appearing
red in the process list. But this is only a wild guess, I'm definitely no
expert at this
