Hey Jason, I more or less stumbled along and figured it out. Do you remember where his issues lied? The biggest challenge I encountered was making sure Xvfb kept running and to make sure that we were explicitly setting the DISPLAY var everywhere.
E.g. when we started Xvfb we'd use DISPLAY=:99 and inside hudson config we'd said an env variable that was always available that was the same. My old colleague wrote up a summary after he set it up here: http://markgandolfo.com/2010/07/01/hudson-ci-server-running-cucumber-in-headless-mode-xvfb. I remember that some pieces are missing or out of order from his summary, but that still might be helpful for you.
