I would advise against full power down of steppers because you cannot
then guarantee where you start from unless you re home, on release of
power they will move to a comfortable magnetic position, they are not
going to move back to the exact same position on reapplication of
power, micro stepping will be worse

[Emc-users] Need for speed

Hi

I have recently built a 1500mm x 1500mm gantry style router.  I am using EMC to 
run three FL86STH156-4208 11.96 Nm stepper motors, with 16mm x 4mm pitch 
trapezoidal screws.  The gantry weighs some thing like 70kg.  It works pretty 
well except the fastest movement I can achieve for x and y is around 15 mm per 
second before the steppers start complaining.  I know the spigots on the end of 
the screws were not turned very concentrically, (I used a crappy lath)...could 
this be the reason for the lack of speed?

Although that's true, I think trying to do anything that 
smacks of system administration while on the show floor is 
doomed to humiliating failure.

Most of the time, flash drives Just Work under Linux, but 
there are a wide variety of flash drives and some require 
specific care  feeding. All of us have the personality flaw 
that requires us to solve problems and there's nothing more 
compelling than Showing Off Our Sysadmin Chops.

The inevitable result is being elbow-deep in the guts of the 
OS, desperately trying to write the victim's USB drive, 
while causing untold collateral damage. Worst case: neither 
his USB drive nor your system are ever quite the same 
afterward -and- you blew half an hour getting there.

Better to keep a stack of CDs under the table and hand one 
out to each interested prospect. While the CD might not be 
readable in his drive, you can fix that up after the fact.

I would not, under any circumstances, use a Windows box for 
USB-drive duplication, as you'd almost certainly propagate 
the malware brought to you by an unsuspecting victim. Case 
in point:

sounds on the low side for 3 stepper motors at the same time for any
reasonable speed

Well, this depends on how your steppers are rated.
If you have 3A steppers, you should have a PSU of at _least_ 10A (3 * 3A + 1A).
You should not run the PSU at its very limit, because it could cause current 
drops,
if the current limiter hits while moving all three steppers. That in turn can 
cause
lost steps.

Well, at least the above premise is testable. See if you can wring  
more speed out of the system by just running one axis at a time.
Also, 40 volts for the steppers doesn't sound very high. Come on you  
stepper experts help me out here.
I run servos so just lurk on the stepper side of things.

I couldn't agree more with you, Dave. This is the situation I am in right now. I
have to re-home everytime I open the enclosure or push the e-stop. This is why I
wanted to automate the homing sequence upon starting a program.

What do you propose to overcome what you describe?

Does it make grinding noises BEFORE the steppers lose sync?  Let's see, 
4 mm pitch and 15 mm/second, assuming direct drive of the screws.  That 
would be 15/4 = 3.75 revs/sec or 225 RPM.  Ahhh, that is right in the 
range of midband resonance.  What motor drives are you using?
If any flavor of full step drive, that is almost certainly your 
problem.  You might want to try a good microstepping drive.

Otherwise, you may need a hardware step generator, or possibly a faster 
computer to make smoother trains of pulses.

I am confused.  If home switches are installed on a machine, can't the home
all sequence be initiated by an add in or minor program adjustment?

I recognize thats not the current way EMC is set up, but I would think that
could be done as an optional switch in the software.

I have 200oz-in stepper running an ~35lb gantry using a 24V 12A PS.  Each
axis is receiving upto 3A using a hooby board.  I am able to achieve cut
speeds over 2 ips.  I know I can get more if I tuned my gantry better, but
heck - its only plywood.

Doing some conversions, it sound like the steppers you have are ~1700 oz-in
units.  From my reading, the higher the torque the less top end speed unless
you have timing belts to take advantage of the steppers.  I also thought a
machine requiring this size stepper was better served by servos?

Some things to check:
Gantry racking
Pretensioning your lead screws
Proper alignment of your leadscrews and bearing mounts
Proper alignment of your motor / leadscrew
Proper tightening of all axis rails

This weekend after 10 minutes of messing with leadscrew bearing mounts and
the lovejoy couplings, I went from a lousy 0.5 ips to over 2 ips.  My
steppers even sound happier now.

Gentlemen,
although I understand much more now about EMC than in January, I still have 
problems with my stepper motors. They do pretty much what they ought to now 
( I can scribe the AXIS logo with my PCB drill), but their sound still 
isn't what we all are used to from photo copiers and other stepping gear. 
My motor gives about a constant tone, which is not very distinct, however. 
The turning isn't easy going, I seem to feel a reluctance to follow each 
step impulse.

I reduced the problem to the X-axis only to make it simpler to follow. At 
any rate, there is no singing or whining of the motor, I can't hear the 
familiar accelerating and decelerating sound, it makes no difference in 
sound when I change the stepping frequency. I can vary all the params in 
stepconf and test their axis within the program, it makes no difference. 
Understand me right, the motor sure varies speed and acceleration visibly, 
so the configuration shows effect all right, but it's not an audible 
change. And I don't think I can rely on the true count of steps, surely not 
when it comes to work under load. This phenomenon is what I called 
rattling in a former thread (end of Jan.).

I tried, as I was adviced then, to eliminate doublestep, I changed polarity 
of puls an direction, varied pulse and pause times, chose extreme pulse and 
pause rates manually editing the hal and ini files, it all makes no change 
in this behaviour.

The driver card can't be the reason because with my old DOS program things 
work still ok.

What can be wrong with my setup?

I suppose my initial idea of using emcrsh as part of a shell script that
starts emc is coming out as the preferred solution for homing the
machine automatically upon startup. This is not too difficult to do.

I hear the suggestion that turning off the stepper power is a mistake
due to positioning errors. Since my machine moves a ball bearing through
sand, micro accuracy isn't that important (it doesn't mean the machine
can't do it!)  The table will sit for long periods of time doing nothing
and then people will start interacting with it. I have to weigh constant
current to the steppers vs. turning off the power and occasionally
re-homing. The need for the request will be figured out over time.

I can also use a script that occasionally polls emc using emcrsh to
determine when a run has finished and then invoke some action.

[Emc-users] VB: BIG CNC machine for making small airplane?

Hello all! 
 
I am new to the list but have been checking out the project for quite a
while. I am thinking about building a ultralight aircraft by 1) designing a
3D object 2) Making real by CNC in foam 3) building skin in
epoxy/fiberglass. Much like a surfboard! Stringers and such would of course
be needd. They could be pre-added to the core. 
 
The thing is, a BIG machine CNC would be needed. Does anyone have experience
building such a big CNC machine? It would need to work object several meters
large. Preferable up to 4-5 meters.
 
I am thinking some serious welding is needed for a solid frame but how to
make suitable sliding rails that are long? And are there tooth belts that
long? Perhaps a cograil? How to maintain minimum play? I am sure all these
problems are solved since i have seen big sailboats beeing protyped on TV,
but how to make a DIY version?
 
Ideas anyone?

If your driver chip has an idle current circuit, you can let EMC manage
power to the steppers.  I currently use this function and this past weekend,
the machine was up for 8 hours with no activity.  Touched the steppers and
they were stone cold.  Hit the run button and they were humming along.

Cutting foam makes things easier since the machine doesn't have to be
extremely rigid.  But it will still be a very expensive project.  I
suspect cost is somewhat proportional to the volume of the work
envelope.  So a machine that can work 5 meter parts isn't 5 times as
expensive as one that works 1 meter parts, but somewhere between 25 and
125 times as expensive.

There are all kinds of creative possibilities for reducing the size, but
 first you need to define your requirements in some more detail.

How much accuracy are you looking for?  Achieving 0.01mm over a 5m
workspace would be extremely expensive.  Even 0.1mm would be hard to do
cheaply.  If your tolerances are closer to 1mm, things get simpler.

How many axes do you need?  A three axis machine is usually simpler and
less expensive than four or five axes, but smooth curvy airplane shapes
 might be hard to do with three axes.

How big does the workspace really need to be?  Does it need to be a 4 x
4 x 4 meter cube, or can you get away with one or two shorter
dimensions?  For example, wings are long, but only moderately wide and
not very tall at all.

Where will you be building this machine?  A machine that can cut objects
that are 4 meters tall might require an 8 meter ceiling - it won't fit
in your garage.

If you have a suitable space (such as a small hanger), an interesting
possibility would be a cable hexapod.  EMC2 is capable of running such a
machine, although configuring and homing it is non-trivial.  A cable
hexapod can be very inexpensive per cubic meter of workspace compared to
anything else.  The tradeoff is limited accuracy and limited rigidity.

Alex has made a (tabletop sized) version with three cables:

Alex's tripod uses three cables to define a point in space - for
machining, you need to control both the location of the tool-tip (a
point) and the orientation of the spindle.  That requires six cables.
But it can be done - the original NIST version of EMC did it in the late
90's.

No matter what approach you use, such a machine is a non-trivial
engineering exercise.  It sounds like you aren't afraid of big projects
(an airplane is a big project).  Just make sure you know what you are
getting into.

[Emc-users] Backlash and Lost Steps/Frozen Motor

Hello all, new to group.

I am in the very final phases of completing my cnc setup.

The last thing I did was set a backlash setting in my ini file. After doing 
this and running a test, I noticed that the x-axis motor started freezing up 
and loosing steps. Everything was working perfectly before I used a backlash 
number.

I was wondering if anyone else has encountered this here. I am thinking that 
the backlash repositioning does not adhere to whatever acceleration values you 
have set on your system and therefore locks up.

Is there a way to change the acceleration value of the backlash? Will lowering 
the acceleration of the system help this?

This is a known problem, one that unfortunately doesn't have a simple
fix that we could apply to the code.

The backlash compensation move is limited to 50% of the accel limit in
the ini file.  The compensation move is added to whatever movement is
required to machine the part.  If the part program is using 100% of the
accel limit, then the sum of the two can total 150%.

The only workaround is to reduce the ini file acceleration limit to 66%
of what you have determined that your motors can handle.  That way, you
have a maximum of 66% main program accel + 33% backlash accel = 99%
which your motors can handle.

Update from the photo front -

Ok, I have now sorted out the multitude of issues which have plagued me from
the start of this endeavor.  I knew I had purchased a large mailbox amount
on my hosting package - only problem was when I set it up _I_ didn't allot
it a sufficient size, so instead of a 100MB mailbox I had a 10mb mailbox and
75MB unallocated.  To top it all off I had set my client to leave copies on
the server for 5 days so once it filled Saturday into Sunday, it was tits
up.

SO - If you have tried to contact me and gotten a bounce back message or no
response whatsoever, and are still willing to provide images, go ahead and
contact me again.  Everyone who has gotten a hold of me has gotten the FTP
instructions and successfully sent images, except for the most recent to be
mailed the instructions (one person).  But the box was full from sometime
late Sunday (east coast time).

I apologize for the unprofessionalism this started off with.  I made too
many assumptions, thereby making an @$$ out of myself when all I wanted to
do was help and use a talent and equipment at my disposal to promote EMC.
This sort of error would have been catastrophic had it been a full fledged
business (which one day I intend it to be).

So my apologies to everyone, especially those who put up with trying to get
files to me and being patient while I tried working out my bugs.  I have a
decent amount of pictures, but would like at least another 5 machines to
showcase.  Some of the machines received so far are very inspiring for me in
seeing the creativity not only in the work they are producing but in the
machines themselves.

So to those who haven't donated pics, or have tried and got fed up with the
hassle, I hope you will give it another shot.  To those who have - thank
you.  Dale is really investing a lot of his time in making the EMC presence
strong and I commend him.  I wish my body could stand/sit in one place long
enough to take more shifts on the floor, this is the best way for me to
contribute, so again, one more shot and please accept my humble apologies,
this snafu was all on me.

Stepper motors have poles, where the magnets and coils interact to 
form the full-step positions.  With the magnets pulling on the toothed 
stator plates, there are those detents you can feel in the motor.  (When 
the coils are energized, these detents get a LOT stronger.)  So, the 
motor has fixed positions built into it by the magnetic circuits 
inside.  These act like springs, when the rotor is deflected from the 
center of the detent it will return when you let up on the shaft.  
Now, the rotor also has mass, therefor angular momentum.  Add momentum 
to a spring, and you have something that can bounce back and forth.  
When the step rate approaches this natural resonant frequency, you have 
a very unstable condition.
If the motor is driven at that frequency for a while, without enough 
damping, the resonance builds until it is strong enough to jump over 4 
full step positions.  Then, the motor is capable of running backwards, 
stalling, or all sorts of erratic behavior.

Gecko has a patented scheme to damp this resonance electronically, and 
all I can say is it really works!  Due to that, I have a strong 
suspicion you are not using a Gecko drive, or any other with mid-band 
damping.  Back in the old days, before microstepping, there were a 
variety of fluid dynamic dampers that were attached to stepper motor 
shafts to fight this.  Many of them were basically a thick disc with an 
annular cavity with a big steel washer sealed inside, with a bunch of 
grease packing the cavity.  Others had a steel washer attached to a thin 
disc with a rubber pad.
All involved some kind of viscous damping scheme.

If you are using a full- or even half-step drive, I think this 
definitely is your problem, and you may find it hard to fix with that 
type drive.

Nope.  There are two threads going on, about two COMPLETELY different
events.  The NAMES show is in late April, in Toledo, Ohio.  It is a
model engineering show, with some CNC demos.  That is another thread.

The Fest mentioned in this thread is a much smaller, EMC-only event
that Stuart is offering to host at his shop in Wichita, Kansas, in late May.

 decent amount of pictures, but would like at least another 5 machines to
 showcase.  Some of the machines received so far are very inspiring for me in
 seeing the creativity not only in the work they are producing but in the
 machines themselves.
 

I don't think you owe any apologies - these things happen.  I for one am
thrilled to see that you are doing this, regardless of any minor hitches.

Instead of me dumping a bunch of stuff on you, take a look and let me
know if anything looks good.  I have the 10 megapixel originals for most

BTW, I'm pretty sure I have the original (rather large) movie file for
the variable-pitch, variable-diameter threading.  Might be fun to be use
that instead of a screensaver.  (The YouTube version won't work at the
show unless you have a fast internet connection, but the movie version
just sits on your disk and runs anywhere.)

Absolutely! Brian is right.

Mike Arnold, of the Crockett Rocket fame, has a series of videos on how you can
do this without even needing a cnc machine by breaking the 3d shapes into slices
that can be cut very accurately out of foam. All you need is a plotter to print
out accurate templates. The rest is epoxy, fiberglass, diligence,  elbow
grease. A hot wire cutter can be hand operated, or you can use EMC to control a
4 axis hotwire machine, but there are other Windows based hotwire/software
packages that have been in use for years.

assume that you don't have any experience building full-scale composite aircraft
structures.

Is this true? 

If so, you might want to look at shelling out some $$ for a proven design so you
can avoid becoming your own test pilot. On the other hand, Martin Hollmann has
an excellent book on test flying for homebuilders ;-)

You can use the DownloadHelper plugin to Firefox to save Youtube videos 
to your hard drive, to watch them later without a network connection.

Of course, there are other reasons to prefer JMK's original movie over 
the Youtube one.

AHHH!  Brain fart!  Sorry!  I'm kind of focusing on NAMES as it comes up 
in only 4 weeks!
Fortunately, I'm not trying to make much new to show there.  But, 
several people are trying to put together a pretty impressive EMC booth 
at NAMES this year.

Yes, of course, the EMC Fest is something else, and SOMEPLACE else, and 
will be a much more in DEPTH affair for EMC, and I wouldn't miss it for 
anything.


Sorry for causing confusion, and awfully early in the evening for me to 
be so out of it!

If somebody is going to have movies running, I think there is one of 
Chris' 5-axis machine that ought to be shown, too.

 Is anyone thinking about support for the backdrop pictures. IIRC  
 the old Names venue was pretty much an open room. Unless you get
a booth with a wall you are going to need racks, dividers, etc to  
hang those beautiful pictures on.
