  Tramming the spindle will tell you how perpendicular the spindle centerline 
is to that particular spot on the table surface. It will not tell you the 
perpendicularity of the spindle centerline (or the Z axis) to the XY plane.
  The actual level of the machine is almost irrelevent. If all the machine 
components are fixed at the same level values and the machine is straight and 
square you will be able to machine straight and square.

Well, it should be, but in this case the machine was delivered and used 
productively right away without any in-depth testing and up to now the 
errors were not noticed because the mill is usually used by students to 
mill simple parts for architectural model making.

 Does the machine have a twin-drive X axis?

No, it´s a single steeper motor on the y axis and it´s rotation is 
transmitted to the two y axis lead screw by a tooth belt.

 It sounds like it is possible that the drives are out of synch, ...

 If the drives are linked by a belt, then it might simply be a case of
 releasing some shaft clamps and running the axis up and down my hand,
 re-tightening and re-checking. 

I tried that, unfortunately I can only move one side by about 1 mm (about 
3 mm would be required).

 Z-axis alignment might also turn out to be relatively easy. A dial
 indicator mounted on the spindle such that it describes a circle on
 the machine table will give a very good measure of squareness, and
 will also indicate how your adjustments are  working.

That´s how I measured the misalignment. I also have a coordinate 
measuring arm at hand; it might be useful when I deice to take apart 
larger parts of the machine to cure all misalignments.

 It is not  uncommon to find jacking screws built into the 
 linear rail mounting arrangement, for example (but this might 
 not be relevant to your machine)

I don´t´ see any, unfortunately.

 Given the machine type and the reported problem, I would be 
 concerned that the axes are twisted and fighting each other.

It looks like the table is deformed from rectangular to a 
parallelogramlike shape. The table is just a bolted aluminum construction 
and it´s lacking a diagonal element to stabilize the rectangular shape.

 Is the machine securely bolted to the floor absolutely flat 
 and level?

Yes. 

 Even traditional cast iron machines can be twisted by uneven 
 floors, and it is more likely to be a problem with a fabricated 
 steel/aluminium frame. A good spirit level should show up 
 any twist (check it both ways on all 4 edges)

I did when the machine was installed, even tough I didn´t have a high 
precision spirit level. The machine should be horizontal with a maximum 
deviation of 0.5 mm per meter. Good enough?

of feed has the cutter pulling the work, and machine table, toward it!  
If you have a lot of backlash
in worn Acme leadscrews, this direction can cause the work to jump into 
the cutter, wrecking parts
and breaking cutters.  But, on a machine with tight screws, especially 
ballscrews, the results, in
terms of surface finish and cutter life will be quite significant.

This is not really a complaint as I am not sure if it is my fault or not. I can 
log on from my blackberry but will shortly need to log on again. Also, I cannot 
view the map. I tried to vote on one of the poles to see if it would work. I 
received a 403 error.

My gcode generating application (VCarve Pro) creates gcode files 
with a .tap extension... 

I've been editing /usr/bin/axis and adding the file extension into the
list after each upgrade/install, but I'm wondering if there's a 
configuration file method for doing this that might keep settings across
installs/upgrades.

I have had axis to things like that to me, and only by slowing the base trhead 
down (I use steppers) and giveing the graphics more to to update, was I able 
to reduce it enough that I can believe axis for the most part.

Test, cut air at 120% feedrate, and at 5% feedrate, without clearing the 
screen with the 'broom' between runs.  I'm pretty sure you will see the 
effect.

FWIW, I got that much much worse when using the nvidia drivers with an nvidia 
card, it was better with the nv driver, and a lot better with the vesa 
driver.

BTDT. The problem, as you mentioned, is that arcs come out elliptical.

Heh, I'm good at breaking new ground :-) I was the very first to do the 
same thing with Mach. I was also the first to implement MPGs in Mach, 
long before Art wrote the parallel port MPG support.

I have to admit I am still a little vague on how everything ties 
together at the moment. It will take me a little time to get my head 
around HAL configuration.

 The way the analog joystick works on most PCs requires timing loops, 
 which is sort of messy on a real time system.
   

I should have been a bit clearer. I meant a USB joystick so all the 
messy timing is done on the joystick controller (yes, many still use an 
R-C timer instead of a proper ADC).

 No.  Using them together sounds a bit tricky.  The X axis is a 
 continuum, and you want to have the sign flip over when you switch to a 
 different tool.  I suppose there probably is a way to do this, though.  
 It would require something between EMC and the servo axis to flip the 
 direction.  HAL could cetainly do that, but getting it to move smoothly 
 when you change the sign and offset would take some care.  Also, making 
 sure everything was in a safe position when you switch over would need 
 to be addressed.
   


Unfortunately this has to be done at interpreter level because you have 
to flip the X in work coordinates rather than machine coordinates. Like 
radius/diameter it is purely a tweak to the numbers the user sees rather 
than any changes to the internal motion. Lathes are rather strange beasts...
