Oh forgot to say that I used small ductwork sheet metal screws. Very sharp point and short. Worked great. I wondered. I just installed a tubular skylight a couple weekends ago, and used quite a bit of the stuff after screwing all the pieces of the ‘tube” together. Since it’s in an uninsulated space (attic) anywhere there’s an opening is a spot where dirt, dust, bugs or other stuff could get in. It is aluminum, but must be coated with something because it doesn't corrode like bare aluminum would. I used self-tapping screws, metal to metal. Cover the screw head and the overlap joint with the proper tape. Paint over the tape, overpaint at least an inch onto the metal, with mastic. Tape on the inside is not needed. Airtight is the goal, must use duct-rated materials. Youtube for a video if needed. Wouldn't you want the tape or mastic on the inside of the joint? Then screw it together. Pop rivets have holes in them and they don't pull things together. It's a bit messy, but one option would be mastic on the mating surfaces and self-tappers to fix position. Not knowing just how "custom" your piece is, I'll hazard a suggestion. Try a 3M product called VHB double sided tape... VHB stands for "Very High Bond"... and once it sticks... it sticks.. so you might need to "learn" how to best use the tape to get your desired result. It was developed to hold emblems on cars, and is now used to attach things like spoilers and fender flares.. holds up in heat and cold... etc.. Marginally expensive... not horrible... I think panel adhesives are epoxy based. [MBZ] sheet metal glue
Long-ish story, but I'm working on making a custom transisition piece between two non-standard duct sizes. I have mocked up what I need to make using paperboard, but for the sheet metal I'll need to connect a few lap seams. I recall that auto panel assembly now uses some sort of glue rather than spot welds. Is this something I can find at FLAPS or am I better off using screws or pop-rivets? I don't have a spot welder.
