The original bug report was for dpkg 1.10.23, did you reproduce it with a newer version since then? You wrote that "it worked, then stopped again", is it with the same dpkg version? Do you have an idea of what changed between the "it works" and "it fails"? (you mentionned the number of files installed) I have here more than 200K files, and I don't experience any problems. (dpkg 1.13.22) I'm not sure I will be able to use them, but can you send an strace log and the output of dpkg with the -D7777 option.
