I checked that out after posting, the preferred minor was correct on the array members but not on the array after boot (!?) I also re-created a smaller version of my set-up in a virtual environment and then attempted a rename, which worked first time so I still have no idea what broke. I have since decided to upgrade the disks to 1.5TB drives so I've done a backup and will simply rsync to the new hdds as I no longer have the time to fap about with it.

Software raid may be a good cheap alternative but nothing beats the stability of a good hw raid card imo. :)
