with samba and more than 16 groups. We currently have ngroups_max set to
1024 and have some users with probably 100+ groups...

Samba panics because sys_setgroups() fails. I avoid the issue on Solaris systems by setting ngroups_max=1024 in /etc/system - not an option on a SmartOS host.
