Mungewell. How are you cutting the tiles out? I use osmcut for this, now, having tried osmosis previously, and this does indeed cut the ways at the boundary. If you're interested I could send you the shell file I use to generate a fresh garmin map - currently this does Europe, some contours, & africa, to a 470K gmapsupp.img file. This is now becoming slow to load & my e-trex has been observed to crash on rare occasions :( so I'll be dropping Africa after September..)
