Thanks for your thoughts.

Yes the kernel has changed, some drivers have changed, and maybe busybox
fdisk has changed, but our scripts haven't.

When using the "Use whole SD card" option we DON'T pass a partition size
value, we just use the "default" value generated by busybox fdisk. So
looking at our code I see a potential problem but I would expect it to
either work or fail for all SD cards, not be dependent on the SD card
size.
