Nothing in the logs at all. I thought maybe the server was timing out, but
eliminated that as well.

You should find something in the Cocoon logs, probably an
OutOfMemoryException. If this is the case, look at
  http://xml.apache.org/fop/faq.html#OutOfMemoryException
