One more question: what sizes do you think are necessary? I found a set
of 6 which goes from 1/8 to 5/16 for $7 w/ shipping. Anything larger
than a 1/2" necessary (maybe for big saltwater flies)?

Thanks, I'd seen that article but I couldn't find the set of punches he
was talking about. I have a supply of dollar store flip flops and
kickboards I want to turn into poppers.

I'll look around for hollow punches.

I use Hollow punches.  I bought a set on ebay for around 7 bucks, the
larger ones I had to turn down so that the shank would fit in my drill
press.  I use flip flops (sandals) and the foam alphabet pieces you buy
for kids.  I got this technique off of FAOL from Jim Hatch, he uses this
equipment to make dremel bugs.
