Thanks very much for your reply! I'm glad to hear you have ZRLE cracked, but could you please add an entry to the known bugs page (http://www.realvnc.com/v4/known-bugs.html) to help poor souls like me who experience this issue?
I've played with the viewer using Hextile for a few minutes giving it a really high load to contend with, and so far no "Rect too big" messages have come up - great! Sadly, the update freeze issue is hard to reproduce.. I've seen it occur twice over my LAN but it is more often over a (really slow!) HTTP tunneled connection. In any case, I'll do some more testing in the morning to see if I can get you more information to work with, and post back here if anything of note comes up.
