I know it can be difficult, but it might be time to move on. Before I
got myself a WRT54GL, I was running LEAF on a 1GHz Pentium III,
booting entirely from a CD. I made a couple coasters, but eventually
it worked and worked quite well. The CD was WAY more reliable than the
dual-floppy setup I had previously. It is also way quieter! And lower
power! Besides, where do you get replacement floppy disks and drives
anymore?

I still keep the old LEAF box around in case of emergencies, but I've
never needed it and eventually even its hardware will be too out of
date to be worth keeping. The cable modem I have now supports over
300Mbit/s. My old LEAF box only has PCI card slots and 100Mbit cards.
Sure it will be a long while before Time Warner or WOW offer something
close to 300Mbit standard, but still, that day will come. Or maybe
Google Fiber will move to my town next.

My 2 cents. See if you can find a spare IDE CD/DVD drive and burn your
router to CD. You can include USB functionality if you want
expandability. Alternatively, you might look around for what's
available in the small form factor PC space. It's more than just
Shuttles these days.
