I'm trying to compile kernel 2.6.5 with patch 7 from IBM Developerworks
with
binutils-2.15.90.0.1
gcc-3.4.0
glibc-2.2.5 (since build for glibc-2.3.2 failed until now)
as recommended.

I think you answered your own question. You needed to be at a higher level
of binutils. It looks like you weren't the only person to have the problem.
I did a google search on Error: Invalid .insn format and it turned up a
hit from someone using gcc 3.3.3 and binutils 2.15.90.0.1.

You didn't say exactly how you tried to IPL from the CD. What did you do?
The only way I know of to boot a mainframe from a CD is to have a .ins file
on it that tells the system which files to load (kernel, parmfile, initrd).

(2.4.21-241-default). (The great hcp command).
Yesterday, I updated the kernel in a clone. Now the new cpint.o module
can't load:

Warning:
I would say you should report the problem to SUSE, and have them issue a new
kernel and set of kernel modules. This looks like a mis-match between the
module and the kernel itself.
