Actually as soon as i started getting the problem, I figured it was probably my code, so in order to eliminate server issues etc, I used the code from the example in the docs.   It produces a simple table and some text and outputs it as a PDF.
 
Goes fine outputting to the browser, but outputting to a file or email it bombs.

Have you been able to narrow the problem down to the first line of code that can cause a problem by itself? Or conversely, incrementally built up the pdf until you get the error? I don't recognize the result (the error), so maybe if we see the cause (the code) we can do something with that.
