When I reported an unknown error a few days/weeks ago, it ended up being a simple process limitation on the system. While I couldn't vastly increase the number of processes like I wanted to, I was able to limit it to a ressonable number.
I modified my init.d startup script for courier, increasing the number of open files & processes per user, and have not seen the 5.5.0 bounces nor the fork errors (which I finally matched up after some analysis). Email me if you have any questions, or would like to see copies of the error(s) in the logfiles/rejected messages.
