I modified my init.d startup script for courier, increasing the number of open files & processes per user, and have not seen the 5.5.0 bounces nor the fork errors (which I finally matched up after some analysis).
There's nothing in Courier's startup script that puts a limit on the maximum number of files and processes per user.
So whatever you modified has nothing to do with Courier.
