not yet... just to be sure, have you tried to take the measures provided in /usr/share/doc/mozilla-thunderbird/README.Debian ?
how does your sent file look like? maybe there is some unexpected garbage in it? Maybe you want to track down if the problem is existent even if you just keep a single mail in it? Maybe it is some mail causing this problem. To track this down, try to create smaller partial Sent folders and copy them to the Local Folders directory. Remeber to back up your original send folder to a safe place, though :)
