David, you need to get "tabbed" batteries to allow interconnection without 
killing the cell (heat tends to have a negative effect on NiCads!).  I get 
Sanyo 4/5's "A" cells for a couple of bucks each, solder them together in a 
row (look at the cells in the battery to see how they go together), then put 
the cells into the batt case, align the tabs, and solder the rows together.  
The tabs allow soldering without transferring enough heat to the cell to kill 
it.  If you have an arc tabber, even better! (spot welds the tabs together) 

I also get a bit crazy....I leave out the thermal fuse.  My batts live in 
cases when they're not in the Duo....so for me, little risk.  YMMV

My last rebuild netted me over 2 hrs solid use on a charge....quite happy!
