Over the past several months I have been struggling with a problem where 
Emailer will randomly not properly decode files attached to email 
messages.  The files get appended as text to the end of the email 
message, and depending on the size of the file, they often get stored in 
a plain text file and I get the following comment at the end of the 
message window (note: my private items have been obscured with "*" and 
"x"):

Sometimes I am able to take the text file and manually run it through 
Stuffit Expander to extract the attached files.  Often times that 
produces just more unusable text files.

The majority of the problems appear when I get mail from my company HQ 
where Outlook is the primary email client running through an Exchange 
server.  We have found that if the users have MS Word set up as their 
email editor within Outlook, that the problem is more frequent, but even 
with that preference disabled, the problem still randomly occurs.

Please note that the problem is frustratingly random, some messages with 
attached files from HQ are fine, others are not.  Messages from outside 
the HQ system (and not sent to my corporate email address that resides on 
the HQ system, I am a remote employee) are much less prone to the 
problem.  For example, one associate of mine "double addresses" me on all 
his mail.  The email with attached files routed to my private Earthlink 
account usually comes through fine, the same exact email routed through 
the HQ system often gets messed up, but not always.  Go figure.

Most of the attached files are either MS Office documents (.doc, .xls, 
.ppt) or AutoCAD drawing files (.dwg).  The AutoCAD files can get very 
large.

Also, Emailer no longer automatically decompresses ".sit" files, I have 
to do this manually when I get a compressed file.  I do not know if that 
is related to the decode problem.

System Info: Titanium PB, 867mhz, Tiger 10.4.3, Classic OS 9.2.2, Emailer 
2.0v3, SpamSieve 2.3.2
