Have you just tried to open the "encoded" file in a text editor and read it? Based on the sample headers, there IS no encoded file. It is all plain text encoding. I'm not 100% sure why emailer would choke on it, but it seems to just not be translating the HTML portion of the message. Considering there are headers claiming a plain text portion, and then no plain text section, I'd likely place the blame on the sending client may be breaking part of the HTML portion and thus confusing Emailer.
