I had a similar problem with using a usb key on the D510.  The solution was
to format the usb key as FAT16 (or maybe it was FAT32, I don't recall
which), make it bootable with DOS, then unpack the updates onto it.  Then
the flash update worked without further issue.

A very frustrating problem!!!!
