I'm not around my machine right now, and I could be totally off base:

One of the probing routines, after it found the side, but before moving back, I 
had to give the probe a nudge into the object by about 0.02mm so that, on the 
return, the Gxx command would not start with the probe tripped error.

Check to see what the command is that trips; it it is one that EXPECTS the 
probe to be tripped at start, ensure that the probe is tripped by pushing it 
into the work slightly.

on my cnc4pc probe, I think that the slow approach to the work caused some 
vibrations that, when the probe was at the tripping point it would trip, but 
settle back once the "find the surface" command finished. The "go back from 
surface, assuming it is tripped at the start" command sometimes failed. Pushing 
it slightly in towards the work sorted that out.
