Talk about a blast from the past. I appreciate the offer Andy, but the
problem has gone away, and at this late date I don't recall if I found a
workaround (I probably did) or the project was scrapped, also a good
possibility.

So thanks for the offer, it is appreciated, but its not needed anymore.

Humm, ISTR I was thinking of boring a socket for a #209 shotgun shell
primer, but made a work around by drilling with a low angle 3/16" bit,
then mounting a 3/8" drill chuck on a 3/8" rod, mounting that in a boring
bar holder, and putting a 2 flute 1/8" carbide bit in the chuck so the
near edge of the cutter was about level and turning the toolpost holder
about 5 degrees CCW so I could use the edge of the mill as a boring bar.
The flatness of the bottom of the hole isn't critical and can be somewhat
conical, and any precision there is moot because the drawn copper forms
are so sloppily drawn. Supposed to be .240 in diameter, they range from
round to oval out of the box, with the oval causing as much as a .249
measurement. Since the insertion and extraction of the spent one is
either finger or teeny plastic tool, I've been boring them to around
.246", and most #209s will work.

That works, but the next gotcha is not being able to find drill bits #68
to #72 or so, used for flash holes in these nipples, in 10 or 25 packs.
Everyone wants to sell a full set, one each #60 thru #80 for about 15 to
25 USD.

All this because the only replacement nipples available are side vented,
letting 90% of a #209 out the sides because its too much fire for real
black powder like GoEX. But I am using a much more accurate substitute,
BlackHorn 209, a smoky smokeless, but its so heavily coated with DNT that
it takes the full power of a #209m primer to light it right.

Plain steel corrodes fairly fast, so an annual replacement should be made.
Or, and this too is on the bucket list, make one out of Stainless.

Cheers, Gene Heskett
