Space and memory are not an issue for me, I have over 1Tb of HD space with 750Gb unused, and 1Gb hard RAM installed, so I have my Entourage set to use 150Mb of RAM. I don’t think those two issues are my problem. I assume that I have you beat on those two factors as well, or at the very least, on the Hard Drive factor.

Entourage, for me, supports well north of 100k messages.  Although I don't
recall the exact number in my current hierarchy...

You may have simply ran out of memory and/or disk space during the rebuild.

Hey, you've got me beat, I've only got circa 1200 folders...

The sub-folder export has been previously noted as an issue.  And, one way
or the other, I believe it's on the agenda for future resolution (although
it may require AppleScript).

But I'll leave it to the Microsoft folks to officially "We can't comment on
future release dates or software feature sets" this particular issue.
