Bob, I have tried the drill bits that are specifically designed for plastics and have had poor success using them. I visited a local sign maker and asked him what he used for drilling holes in plastic. His secret was to grind the holes in the plastic. He used a "rotary file" that is coated with Tungsten Carbide Grit. I found similar ones available from Aircraft Spruce. I purchased elsewhere that would fit in my Dremel tool. 1/8" shaft and cone shaped. The ACS number is 12-00070 for about $12.00 with a 3mm shank and comes with an integral arbor. Yes it is expensive but I have drilled hundreds of holes in plastic with mine and figure it will last a lifetime if I only drill plastic with it. By the way, I have never had a hole crack using it. I volunteer at the local airport helping with maintenance and have helped replace the window and windshields on many aircraft, including all of the windows in a Taylorcraft L2 with the rear greenhouse window that is held in with lots of screws. I have also used a soldering iron to punch holes and have had good luck with it but I wind up with a ridge on the exit side of the hole. Have you gotten the ridge? and did you remove it? Maybe I was using too much heat or pushing too hard.
