We had a problem like this when we tried to send emails to our parent company through a VPN. Although it had worked fine for years, somebody changed something one day which broke SMTP sending just like yours. It turned out to be a MTU problem. I think we just had to lower our max mtu in the registry (and probably reboot) to make the packets fit through the VPN.

I have tried to point this 5.5 server to other SMTP servers (Sendmail, Exchange 2000) with the same results. I have also configured it to use DNS - it makes connections to the remote hosts and then times out 10 minutes later. I think I have run into some similar problems some time ago, actually supporting Exchange 2000 SMTP boxes, but I can't quite remember now... This 5.5 server is behind a PIX firewall. Could that cause problems with the DATA command? or maybe it somehow screws up the SIZE command?
