That's an odd error...make absolutely sure you're exporting to the G5. What 
does 'Get Info' on the Pismo say about the  G5 when it's mounted on the 
desktop? For some bizarre reason TDM may not be reporting the correct amount of 
free space on the G5.
The G5 drive isn't partitioned is it? Try exporting a few pictures to see if 
iPhoto is blowing them up unreasonably. Check in the export dialog that you're 
exporting the original not recoding as a tiff or something.

 I know iPhoto '09 lets me drag photos out of the library to the desktop as the 
current, edited version.

Maybe you can drag them to the G5 disk that way, in batches.
