I might give dd_rescue a try: http://www.garloff.de/kurt/linux/ddrescue/ 

But I think I can use g4u to copy up to the point of the bad block, which 
will cover the more awkward stuff such as the partition table, boot sector 
and win-xp partition, after that I could just boot back into a linux (on 
the original failing drive) and untar a backup onto the new drive.

Some combination of the above will hopefully get me there.

I used g4u earlier in the year when a drive was making clink noises (but 
had no bad blocks).  G4u worked really well - make the whole process quite 
painless.  Thanks for creating such a useful tool.
