One thing I just noticed was that the TCP/IP Address showing in the IMail
admin program is not the IP of the machine.
A few weeks ago we upgraded the IMail server hardware by putting everything
on a new server then when it was confirmed as running OK we changed the IP
over to the live IP address.
The IMail IP address looks like the testing IP address.
Could this be casuing a problem, if so the only way I can see to change it
in IMail is to go to the registry and alter it there, is this OK to do.
and if so why doesnt IMail just pick up the correct IP when it restarts....

Sounds like IMail is not always getting DNS data (the log lines without MX
or Stack connect errors), or it is not getting the correct data (can you
verify that it is correct for some of the domains IMail is trying?). If you
have a secondary (or Upstream) DNS, you could put that IP into the SMTP tab,
DNS field and try that for a while. No need for restart of SMTP service.
Could also be that the domains IMail is trying to reach have own DNS
problems. Maybe you could include a few problem addresses so others can
check them out and you can compare results?
Network problems at your (or upstream) end could be limiting access to the
other sites, too. Use a Telnet program (port 25) and attempt to connect to
the domains MX hosts. If you cannot, then neither can IMail (try on the
Server, then another PC on network).
Vote for Dan!
