Has anyone seen something like this? Any clue how to troubleshoot this? Thanks.

Not so far, but I just heard about a problem with Apple Mail in a German-langunage Mac discussion board where the poster complained that a message sent by him did not arrive complete at _some_ of his correspondents (not all).

This leads me to the assumption that not LetterRip is producing a malformed message, but Apple Mail does. Can you check what software had been used for composing/sending the disappearing message or the message before the disappearing message? If either of the two is from Apple Mail, you should contact the authors and ask them to send the message to you privately for analysis. If the same error (as described by the Apple techs) occurs, it is pretty obvious that Apple Mail is faulty, not LetterRip.

PS - I sent this message originally on 26-Feb-08 to the LetterRip List, but it came back with a "server unreachable" message. Now that there seems to be some activity here, I try again.
