Yep, it took me a lot of work to get this going and to carry out the aliasing correctly.

I read the Mail-queue mini, Sendmail FAQ and TCP/IP Network Admin guide by Craig Hunt.

Make sure sendmail starts with the following in the init scripts:

#this is queue mode (see Mail-queue mini)
#option c added on advice from sendmail faq 4.4
#for details of -o options see TCP/IP NAG pg 571
daemon /usr/sbin/sendmail -bd -osc

(the comments are my reminders for the location of the info)

For me (using RH5.0) this is located in /etc/rc.d/init.d/sendmail and the daemon line replaces the existing:

daemon /usr/sbin/sendmail -bd -q5m

Make sure that in /etc/sendmail.cf has the following:

O HoldExpensive=True

You may find that the example cf file has the line:

O HoldExpensive=False

and your sendmail.cf Mailer Specifications (located near the bottom of the file) look something like:

Msmtp, P=[IPC], F=mDFMuXe, S=11/31, R=21, E=\r\n, L=990,
T=DNS/RFC822/SMTP,
A=IPC $h
Mesmtp, P=[IPC], F=mDFMuXae, S=11/31, R=21, E=\r\n, L=990,
T=DNS/RFC822/SMTP,
A=IPC $h
Msmtp8, P=[IPC], F=mDFMuX8e, S=11/31, R=21, E=\r\n, L=990,
T=DNS/RFC822/SMTP,
A=IPC $h
Mrelay, P=[IPC], F=mDFMuXa8e, S=11/31, R=61, E=\r\n, L=2040,
T=DNS/RFC822/SMTP,
A=IPC $h

The important bit is the "e" in the flags section e.g F=mDFMuX e This marks the mailer as expensive and mail should be queued for later.

To send mail add the following to /etc/ppp/ip-up:

./usr/sbin/sendmail -q

This will flush the mail queue (i.e. send the mail) every time pppd comes up online.
