It helped, first to switch the box on, wait, and only then plug the usb cable. I did some bonnie testing and got never any failure. Further, unplugging and replugging never worked for me, which I don't mind. In the meantime, I installed besides my VIA UHCI a NEC USB 2.0 host card, and use a 2.5.24 kernel, and this works also perfectly. Maybe it helps you while solving your problem: After I boot my otherwise unchanged SuSE 8.0 system in 2.5.24, I rmmod usb-uhci, insmod usb-uhci-hcd (or usb-hcd) for the USB mouse, and then insmod ehci-hcd. For the mouse and the IDE drive hotplug does it's magic successfully. I only did the changes according to SuSE's sdb. By this you may have access to the most recent USB drivers.
