I took the drive out of the caddy and installed SuSE 9.2. It worked

Good point. With a bit of swapping I can now say that the problem does not seem to involve caddies and involves two drives on the same cable. If I pull out hdb, copying hda->hdc and hdc->hda works fine. Any combo of hda and hdb fails.
Maybe you should try taking the drive out of the caddy and see if that
makes any difference.
I could try that out, but the system's owner needs the caddies, so "more cables" seems to be the way to go.
LM sensors show reasonable values?
Don't have it set up. Wouldn't do its owner much good.
What about the HDD temperatures from smartctl?
Fine (early 30s).
Some more specifics on the motherboard may be useful as it could be
something else. Also, there was that dodgy capacitor issue with
motherboards around that pedigree (266/333 motherboards).
Sorry but I can't find out the mobo maker by looking at the mobo. Don't have the manual with me.
