It will take me a little while to update the github and wiki pages etc,
but I got test prints of the carrier from both Shapeways and Sculpteo a
couple days ago, and the matching pcb from OSHPark just today, and we're
good to go.
All these points checked out:
* The pcb fits in both versions of the carrier. The Sculpteo one is
using their 60um service, which is much more accurate, which means it
actually comes out slightly different from Shapeways or from Sculpteo's
normal service. So it was possible that the pcb would fit in one and be
too loose in the other, or fit in one and not fit in the other without
sanding it down more than just what it takes to clean up the
panelization break-off points. As it happens, it fits exactly snugly in
the Sculpteo one, and is a little loose in the Shapeways one, but not
loose enough to be a problem. So, it's not necessary to make different
versions of the pcb, or different versions of the carrier, to compensate
for the different print services. The single pcb and carrier works
everywhere. (Everywhere within reason. The carrier *can* be printed with
more common FDM printers, but it's tought for FDM to print accurately
enough. But the higher quality laser sinter printers work fine.
Photosensitive resin should work too but it's overkill.)
* The updated carrier design more than adequately traps the pcb on all 4
corners, even without the super duper Sculpteo 60um option. Although
that option is extra good. The normal Shapeways option did about what I
predicted with those little sails in the corners. It didn't fully render
them exactly, but it DID add material filling in that corner a little
which was enough to trap the corner of the pcb even more reliably.
* The overall length of the carrier didn't get too long and become too
tight for one of my Model 100's which has a socket that is slightly
tighter than others. The carrier works in every socket I have.
* The overall width of the pcb didn't get too narrow and cause problems
with the edge contacts.
Oh and the pcb could even be elevated back up a little from where it's
sitting right now. So, right now, the floor of the carrier is 0.8mm
thick, and this allows 1.2mm of pocket between the floor and the bottom
of the pcb, which is already fine for REX1 and Teeprom. But the pcb is
amazingly actually slightly deeper in the socket than necessary even
with both a carrier and tsop components underneath. If you needed to,
you could edit one variable in the scad file (pcb_elev = 2.0), and just
make that 2.2 or 2.3, maybe even more, order a print and now you have
1.5mm or more height available on the back side.
That Sculpteo 60um service is really amazing.

The new pics are only at the end. Both the Shapeways and Sculpteo parts
look the same. The way you tell them apart is the Sculpteo one is
sharper and more filled-out. Like look at the square corner posts, the
sculpteo one the squares are larger and sharper cornered, and they fill
the matching shape in the socket exactly. The Shapeways ones the squares
are skinnier and rounder-cornered, and don't fill the socket as perfectly.
But even the Shapeways one works perfectly, so, that $5 basic option at
Shapeways is perfectly fine. Sculpteo offers the same level of service
and price too, just don't select 60um and it's the same as Shapeways.
I'll have buy links and source updates up shortly. This is just a report
that the samples came in and the current versions of everything checked
out so now I'm going with this as my new current version of diy rex and
teeprom, and reference pcb template to base possible new boards off of.
And Steve, as I mentioned before, the scad file and makefile includes
the option to spit out a carrier model that is identical in all the ways
that matter, and just omits the chmfer, so you can make a pcb that still
fits in a carrier even if you can't work around that chamfer. One
problem you might still have though is the shape of the bottom where it
only allows components within a 12.5x36mm box. That can be fudged and
hacked up a bit if needed.

Can't seem to find a way to link in to Sculpteo. You just have to take
the stl file from shapeways and upload to sculpteo if you want to get
that 60um print.
