I rang K&J as well as Mark Vine Turbo's and they both said about 800 bucks.  I'll try the others and see how I go.  ARE wanted 1100 big ones, I polietly said she'll be right. 800 is still pushing the budget quite a bit but it seems about the cheapest.

KJ products / Paul Weel Radiators, they make the tube and fin core.
ring them they are down gold coast,
i paid $200 for my core 250mm x 500mm (brand new)
ask them to fax you the list of cores they have in stock,
if they have to make the core, normally around the $300-350
for the tanks either Western Suburbs Radiators ask for Mark,
he'll does good work. or SL Fabrications.
Western sub & SL use KJ cores so they can organize the core any way?

Thanks Andrew.  I did some investigating this morning and found that I can get a custom i/c made to my exact specs for about 800 bucks gst inclusive.  Its a bit more than I wanted to pay but at least it will fit perfectly and be brand new.  Most places don't want to cut and weld truck cores as they reckon with oil soaked aluminium they ususally leak alot after being re-welded.  Just out of interest, you wouldn't know what size i/c's some of the mitsubishi trucks have on them?  Someone said they're the same size as an early evo i/c?

The problem with most truck cores are that there to wide and to thick for a 1600.There are a couple of late model truck core that would suit but they are hard to find.I have found some good cores from something overseas which are 50mm thick,500mm across the core and 600mm high.They could be cut in half to make 2 intercoolers 300mm high which would suit a standard or boosted type setup.Or they could be cut down to 400mm high to make one good size cooler for a high hp setup.They are tube and fin design and look similar to the evo cooler as far as tube size is concerned.Being only 50mm thick they need a fairly big suface area to allow sufficient flow.Youll notice that the volvo cores look huge as they need to be as they are around 30mm thick.Using a thin core with large surface area is very efficient for cooling.The cost is $500 for the cooler,i have one at the moment for my car and hope to get a few more but will take another 2 months before the next shipment arrives and i hope to make up a few intercoolers to suit the 1600 in 300mm and 400mm high sizes.There's also another size cooler im looking into which is 70mm thick and 700 high by 500 across but cost $750 landed which isnt to bad considering that some oz intercooler places buy these cores new for around $1400.
