I don't know Catia, but I've used ACIS (.SAT) V2.1 to import files flawlessly when IGES had the same problems you mentioned.

The problem with importing advanced geometry (surfaces, etc.) from a program newer than 1998 is that they may use definitions that SmartCam doesn't understand. There are options to have SmartCam ignore such entities, but that leaves you with incomplete geometry. If Catia doesn't support ACIS (.SAT) V2.1, have them try converting the file to an older Catia version, preferably one older than 1998, much as we have AutoCad convert to version 12 before outputting the IGES file.

That would force the entity definitions to be converted to something we could understand in SmartCam.

Sometimes that helps with the overall conversion accuracy anyway. A spline defined by two points with slopes at each end has a lot of room to vary between the end points. Each program that processes this spline could yield a different result. A spline that is converted to a multiple point definition by the originating program will then be reproduced by the interpreting program almost flawlessly.
