In order to make the flapper door open completely, you will need to file down the flapper door. We machine new turbos in house, so it would not surprise me if you needed to do the same. If you can, or want to, send me the turbo, we can do it for you. If you are concerned with over boost, we can also port the turbine housing for you.

They are often limited by the actuator or the manifold casting/etc. Will your actuator setup actually open the flapper that wide? It seems like you should have pretty good flow there, even at 3/4 open. I ran an open exhaust on my turbo with a standard T3 Super60 and a non-divorced DP (V-band backplate) and boost was pretty stable. Pretty sure my WG valve didn't open anywhere near that much.
