Here are the commands that I have run (without problems in the past):

java -Xmx1g -jar splitter-r171/splitter.jar ireland.osm.pbf
java -ea -Xmx1560m -jar /Applications/mkgmap/dist/mkgmap.jar 
--description="Ireland" --country-name=Ireland --country-abbr=IRL --latin1 
--family-name="Ireland" --series-name="Ireland" --style-file=./cliff_style 
--max-jobs --route --remove-short-arcs --adjust-turn-headings 
--add-pois-to-areas --family-id=1 --product-id=1 --net --road-name-pois 
--generate-sea=multipolygon --index --tdbfile ./6*.osm.gz
python gmapi-builder.py -t osmmap.tdb -b osmmap.img -s M0000001.TYP -i 
osmmap.mdx -m osmmap_mdr.img osmmap.img 6*.img osmmap_mdr.img

These command produce a gmapi directory which installs (with Garmin MapManager) 
when I double click it and click install.  Bascamp can then see it in the 
Garmin Maps subdir of my Library.  Then I use Garmin Mapinstall to install it 
onto my garmin unit.

Notice that I am not simply producing a gmapsupp.img file but instead going 
though the above hoops so that I can have address search working on the gps 
unit (Oregon 550t).  I don't have problems with a simple gmapsupp.img file 
using the latest mkgmap version.

Are you able to produce an address-searchable map on your gps unit with the 
current version of mkgmap?
