I'm not sure on the capabilities of the HotSync but one thing is for sure: your PDF files are not Palm OS DBs, just plain files, so they have nothing to do in RAM. The SD card is a VFS volume that can accomodate such non-DB files. Use a tool such as PilotInstall to target the SD card and you'll be fine.
