Found the answer - thought it might be useful to others.  It seems that the
expander read the MacBinary headers of each file (because the filenames were
set correctly) but didn't remove them.  I downloaded a MacBinary converter
(RK MacWin) and ran the files through that and everything's back on track.

So today I learnt what a MacBinary header looks like  :-)
