Thanks for the suggestion.  It doesn't seem to help in this case, though.  I selected 
Acrobat Distiller as my printer, then tried to convert using the Convert to PDF 
command, and I had pretty much the same results as before.

Creating a postscript file and distilling separately is an acceptable workaround in 
this case.  I only have to do this occasionally.

P.S.  But printer choice does seem to be an important factor in the workaround.  In my 
testing, I created two different postscript files, one with my default HP printer and 
one with a "Generic PostScript Printer."  The file from my HP printer was three times 
as large as the file from the generic printer--but the final PDF was only 1/3 the size 
of the PDF produced by the "generic" .ps file.  The PDF quality is good in both cases, 
but all things being equal, I naturally prefer the smaller file.  Strange, eh.

I've made many, many PDFs from Word files using a system quite similar to yours and 
haven't had any problems since early on. But I DID have some problems at first 
printing to PDF (beyond the usual ones of figuring out which job options work best for 
my workflow). 

Your last phrase - "my default printer...is an HP..." - suggests your solution: change 
your default printer to Acrobat Distiller. I'm not sure why it helped, but it 
did...and it's what Adobe suggested on its website. 

I realize it adds a step if you want to print to "real" printer, but getting rid of a 
90 minute wait seems worth it. 

Others on this list will recommend the "Acrobat>convert to PDF" menu rather than 
creating a PS file and then distilling it.

Hopes it helps. It did me.
