Dennis,
I did this (special internal/external routes)at my previous employer
all the time. I mean almost every board. I never had a problem across a number
of fabricators. Here was my methodology.

I would use a mechanical layer. The layer would be specified for a
particular routing bit diameter (i.e. Mech 6 - 0.062" Router path). Then on
that layer I would draw the centerline of the actual router path with start and
stop points. I usually obtained this through ACAD and then imported it to
Protel because I could use their simple offset functions. On some boards that
had some very small diameter detailed routes I may have used up to 3 router
diameters on different layers.

If I had some feature where it was desirable to have some of these
routes plated, then it was a mech layer for X diam. router and it was a plated
feature layer. There would be a special note in my file notes just to make sure
they were pointed to the fact this router path layer was plated features.

I would also place a layer name right in the database for each layer so
that it was included right in the gerbers. i.e. "Mech 6 - 0.062" Router Path
Centerline (PLATED)"

Then all you have to do is know what are the common router diameters
available at your fab shops and stick to those sizes. (typically 0.062" and
0.093" at most shops, 0.0325" at some and 0.04?" at others) If needed they can
buy other router bits and don't need any interface with you to do so.

Sincerely,

I did that (1 mil holes)

yeah it forced a phone call but they were sort of upset that i really
wanted 1 mil holes and they couldn't do them

after i explained (language issues here as well) they still couldn't
understand why i put a 1 mil drill in the tooling if i wanted a slot

i've had more trouble over these slots than i would care to admit and i
have tried about every method i have ever seen mentioned

esp if the slot is *almost* a round and there are a lot of them close
together

nowadays we only do them when they are really a must_have feature

they just burn too much time on either the front end or the back end

there really ought to be a better way

ds
