i'm currently doing this (keep getting held up with work.. urgh!) to a pair of 500 series batteries... AU$144 for 16 2100mAh "A" cells with solder tabs. not cheap but much cheaper than AU$500+ for two new batteries. as a sidenote: most of these sorts of cells, it seems, don't come with polarisation markings ie. a "+" at one end and a "-" at the other. the guys at BatteryWorld couldn't explain this, but remember the cells have to be connected together with proper polarisation, use a multimeter (set to DC V) to find which end is which. i wouldn't recommend a dremel for splitting the case... rather a sharpest, most secure knife you have. score along the join lines slowly. the hardest bit is cutting through an internal joint behind the EMM PCB (near the "flat" end)... on either side runs the plastic circuit strips that connect to the batteries. work VERY slowly, cutting just behind the PCB.. after several dozen light strokes you should have weakened the support enough to break it and separate the two shell pieces. soldering the batteries and connections together with a real soldering iron doesn't really seem possible, I'm using soldering paste for all the connections. obviously watch out for static too.... apparently the EMM boards are killed easily.
